Back home rather shaken and stired (Note to self update 30 year old suspension for newer / fresher components next time!) Fitted facelift JDM lights from my other Skyline and sporting a Nürburgring sticker from the Nürburgring shop and not Halfrauds!
Fast forward to Summer / Autumn 2010
At the rear of the sill its a bit rusty, the left triangle is a sort of out rigger but pointing in, which gives support to the rear of the sill and ties in with the subframe mounting points.
The yellow line is how the inner sill is ment to be, it obviously needs replacing in areas.
The right most red line that has the angled curves is the profile of the outer sill, on the green Skyline it prob needs about the rear meter or so replacing.
The left hand side, you can see how bad the out/in riggers realy are.
Made some new riggers, made 4 altogether. 2 for each side, might as well make duplicates as both cars are rusted in the same place.
Started to remove the U section under the passenger footwell in the front of the car as this side is prob the best condition, so going to use it as templates etc.

You can see where some one decided to jack the car up at some point.
Section of the chassis rail removed, needs cleaning up some what, but not to bad condition as you can see, seems like some one has sprayed the insides with duckoil or something at some point. Need clean it all of and paint the insides of the chassis rails before welding back together.
You can see some of the rust holes etc, think in a couple of more years there wouldnt be much left.
Started to clean the old underseal oil/gloop off with white spirit.
Also finished cleaning the rusty metal up making the cuts better to weld new metal to.
Need to make a simple L bit of metal to run down the length of that shelf (towards the top of the pic) so I can weld it to the new panel to give some more support to the chassis inner rail.
Started to cut the new panel out to cover the hole but go fed up of trying to get the metal cutters in there, so going Machinemart tomorrow to buy some air fittings so I can use my air shears, well if they are open.
Could do with buying some metal chisels so I can start forming the lip on the new sheet metal, basicly the two curving lines that goes along the top of the pic needs to be bent over 90deg.
When it's bent over it will obviously bend the whole piece due to it beeing curved, but hopefully my metal shrinker / stretcher will bring the whole piece back flat.
Have left the panel in the previous pic for now till I get a new compressor as mine isn't upto powering the Air Sheers.
So decided to tackle this area in the rear wheel arch on the left, it's just next to the rear seat and where the seatbelt mounting points are if it had rear seatbelts.
You can see better which area I am talking about.

Fully cut out and starting to shape the new metal. Suprisingly the floor is very solid just the side needs replacing.
Again the inside looking out, started to weld it on.
Pretty much fully welded on from inside and out now.
Clamping the next part of the repair on ready for welding.
Inside of the panel is almost fully welded.
Need to clean the seatbelt mounting plate up at somepoint and weld that back on.
One repair down, 49,000 rust holes left!
Not going to do that hole thats left just yet. Want to repair the inner sill and outrigger first.
Next area I am attacking is in the same wheel arch but looking into the boot area. I didn't take any more pics as forgot, but the hole is pretty much cut out now and have started to make a repair section.
Dodgy looking welds are not the fault of my welding equipment more a fault of me! Also the brass looking pins are called Cleco Pins and come from the Aero industry but area really handy! They also do nice panel edge clamps.

You can also see where I made the panel a little short of joggled a bit of steel and welded it on the bottom whoops.
Got almost all the outside welded then blew a hole in the old metal
Looking from the boot pocket out.
Need to cut the rust hole out and make a little patch as I seem to be chasing that hole about.
Made a start of cutting parts of the outer sill off on the drivers side (right) so I can repair the inner sill at the rear end. Repair section is going to be approx 80cm.
Another angle, you can see the couple of skins that make up the rear section, this is prob why it has rusted out. Plenty of places for water to get trapped
Repair section cut down to size, I have also folded one end over to start to box it in and seal the end of the inner/outer sill off.
View how it will sit on the right hand side of the car. Need to finish cutting the old inner sill out, then I can weld it in and also then cut of the out rigger and replace that with a panel I have premade.
I then have the very daunting task of cutting the whole of the outer sill off to replace as a whole new section
I have managed to do half an hour on the sills this afternoon (August 2011) before I got rained off.
I have removed the outer sill just enough to allow me enough access to be able to replace the inner sill where it's rusty at the rear. I didn't want to remove to much in one go as I wanted to try and keep enough metal there for strength.
When the inner sill is replaced / repaired I will then remove the whole of the outer sill to replace in one go.
Just after taking that pic the bottom half of whats left out the out rigger basically fell off. Gives an idea how bad the metal is. I'm just in the process of deciding on how to replace some of the inner sill strengthening sections to prevent them from rusting out again. As standard there are several overlapping sheets which just trap moisture.
That's about it, haven't done a great deal lately due to the car being outdoors. Like I have mentioned in my '79 Skyline post I am about to move into my own house which has a garage and carport so expect some decent progress soon!
